Robot Alarm Codes 5042-5052 Repair

During the operation of the OTC DAIHEN Welding Robot, if the system experiences abnormalities such as arc welding power source regulator circuit heating, wire feeding load exceeding limit, instantaneous power failure, or failure to read various characteristic files (constants/waveforms), the teach pendant will usually display a hardware and control-level alarm in the 5042 to 5052 range. If these faults are not investigated promptly, they may cause serious operational safety hazards or damage to core components such as the reducer.

To help on-site engineers and mechanics quickly locate problems, we have organized the diagnostic terminology from the official maintenance manual to provide you with the following intuitive fault quick reference table. We recommend using the search function, entering the error code (e.g., 5042), to accurately obtain troubleshooting and processing suggestions.

I. OTC Robot Alarm Code Real-Time Quick Reference Table (5042-5052)

Alarm Code Fault Phenomenon Fault Cause Analysis Countermeasures & Solutions
5042 Arc Welding Power Source Regulator Circuit Temperature Exception The regulator circuit inside the arc welding power source is abnormally generating heat. Refer to the power source operation manual to eliminate the cause of heating, ensure smooth ventilation, and execute an exception reset.
5043 Welding Wire Feed Load Exceeded Allowable Value Welding wire feeding is blocked, causing the load to exceed the allowable value set by the welding constant. Troubleshoot mechanical resistance such as wire feed roll slipping, wire guide tube liner wear, or poor contact tip, and perform an exception reset after elimination.
5045 Instantaneous Stop Occurred in Arc Welding Power Source An instantaneous voltage drop or power failure occurred on the primary input side of the arc welding power source. Confirm that the factory’s primary input power voltage is stable, install a voltage stabilizer, and then execute an exception reset.
5046 Arc Welding Power Source Not Installed With Welding Characteristic Data The system attempted to execute an arc welding application command when there was no internal welding characteristic data. Turn off the power switch, turn on the arc welding power source again to reload the data, and then execute an exception reset.
5047 Cannot Convert to Specified Arc Welding Characteristic Attempted to convert to an arc welding characteristic not supported by the system during the arc welding process. Check and modify the job program to avoid executing illegal characteristic conversion, and then execute an exception reset.
5048 Arc Welding Method Specification Incorrect The arc welding method specified in the arc welding command is completely inconsistent with the setting in the internal characteristic parameters. Modify the job program, unify the arc welding method parameter specification, and then execute an exception reset.
5049 Cannot Read Arc Welding Characteristic File Internal data damage or read error occurred when the system read the arc welding characteristic file. Enter the file management menu, perform initialization operation on the arc welding characteristic file, and execute an exception reset.
5050 Cannot Read Welding Wire Feed Characteristic File Data damage or read error occurred when the system read the welding wire feed characteristic file. Enter the file management menu, perform initialization operation on the welding wire feed characteristic file, and execute an exception reset.
5051 Cannot Read Arc Welding Waveform Control File Data damage or read error occurred when the system read the arc welding waveform control file. Enter the file management menu, perform initialization operation on the arc welding waveform control file, and execute an exception reset.
5052 Cannot Read Arc Welding Constant File Data damage or read error occurred when the system read the arc welding constant file. Enter the file management menu, perform initialization operation on the arc welding constant file, and execute an exception reset.

When the robot frequently displays the above hardware-level alarms, and routine reset attempts are ineffective, do not forcefully pull the robot arm or repeatedly force restarts, so as not to cause secondary irreversible damage.
